How to Make a Whale Costume
- 1). Use the size of the top of the baseball cap as a model and, starting at the edge of the felt pieces, cut the white, blue and black felt into circles for the whale's eyes, with each circle slightly smaller than the next. Stacking them one on top of the other with the bottom edges all touching and the smallest black circle on top, stitch the eyes to the cap with the needle and thread, keeping in mind that the brim of the cap is the upper lip of the whale.
- 2). Use the size of the cap as a guide and, starting at the edge of the felt, cut two long narrow ovals to form the whale's head markings on the side. Stitch them onto the cap above the eyes with the needle and thread.
- 3). Match one edge of the white felt to the edge of the baseball cap rim and shape the fabric around to the other side of the brim. Mark the measurement and then cut the felt into a strip about four inches wide and the same length as the circumference of the brim.
- 4). Scallop one edge of the white felt with your scissors in order to form whale teeth. You can make the scallops sharp and pointy, or more rounded like semi-circles. Glue or sew the white felt teeth to the brim edge of the cap with the row of teeth pointing downwards from the brim.
- 5). Measure the pink felt against the brim of the baseball cap and extend it out two inches. Cut out the felt and glue the inner edge of the pink felt to the inner edge of the cap. Allow the rest of it to dangle below the upper teeth made of white felt so that it looks like the tongue of a whale.
- 6). Measure the black plush fabric against the entire circumference of the baseball cap, starting with the center of the brim. Put a pin in the edge of the fabric to mark the measurement.
- 7). Measure the distance between the edge of the cap as it fits on the costume wearer's head, down to approximately an inch below the level of their shoulders. Mark this on the plush fabric with a pin. Add an extra two inches of fabric on either side of the two edges of the fabric where they will meet in the center of the baseball cap rim. Cut out the black plush fabric rectangle.
- 8). Lay the black plush fabric rectangle flat on a tabletop and fold the ends towards the center. Pin the opposite edges of the black plush fabric together, with one side overlapping the another by an inch. Measure the distance between the costume wearer's chin and the brim of the baseball cap when they put the cap on. Make a note of that measurement and mark it out on the pinned fabric using the measuring tape and tailor's chalk.
- 9). Measure out the costume wearer's face from ear to ear. Record that measurement and mark it out on the pinned fabric using the measuring tape and tailor's chalk. Carefully cut out the face opening for the whale head.

Measure the lower part of the face opening from ear to ear. Mark out that measurement on the white felt. Cut the white felt to that length and four inches deep. Scallop the edges of the strip as in step 4 to form the bottom teeth of the whale head. - 11
Unpin the edges of the black plush fabric. Sew the Velcro halves to the opposite edges so they touch correctly to hold the edges of the plush material together. - 12
Sew the teeth to the chin portion of the black plush fabric with the teeth pointing upwards. Sew the black plush fabric's top edge to the cloth of the baseball cap, from the edge of the rim around the back to the opposite edge of the rim. The bottom teeth will drape below the top teeth under the wearer's chin. - 13
The whale costume headpiece can be worn with white shirt, black trousers and vest, and black or white shoes and socks to give the effect of a killer whale and its tail.
